The following are the HR strategy we develoed. Toyota Motors Manufacturing (TMM) faces problems with its seat supply as Kentucky Framed Seat (KFS), the single seat supplier for TMM, is responsible for the defects in the quality of the seats. The problems are only increasing due to high rising demand and an increase in varieties of seats.
The major encountered defects are material flaws and missing parts. Under the policies and procedures of TMM, they are supposed to have multiple suppliers, but in this case they had only one and problems are addressed offline.
Product Proliferation - KFS has to keep up with the sequential pull system until the last day of the old model production. After which, it has only 10 days to change over its process and 10 weeks to build up to full capacity for the new model. The number of different seat styles increased to 36 from 3 styles by 4 colours and the concept of Jidoka means more frequent changes in the seat lineup setup.
The run ratio dropped to 85% from 95% which meant that 45 less cars were being produced per shift. This led to the workers working usually on an overtime basis and too many cars needed offline operations before they could be shipped.
Now, as TMM gets ready for the production of the Camry Wagon, it must address the issue of the seats before it seriously impacts the production performance.
